I tried repairing with JBWeld, but didn't hold well when tapping. Can I fill it with something? What fills aluminum?

I don't think i mixed it well enough or let it sit long enough. I'm looking into aluminum rod brazing. Thoughts on that?

Or what about filling the hole, sanding it flush, and just hoping that the other 6 bolts will seal it enough?

I think there is an aluminum filled JB Weld product. Follow all the instructions including cure time before drill and tapping. This should (?) work. Use about half bolt torque when you get to that step.

LOL, How the heck a hole like that happened? Inquiring mind wants to know...

Google "BMW thermostat sealing surface pitted" and see what you get.
Many BMws suffer from pitted surface (probably from bad ground cables) causing pitting.
I think people fix it using a combo of JB Weld + RTV etc.

Not sure. I'm assuming a sh**ty tap job. And i'll be sure to check that out. Much appreciated!

Since this is a potential problem, I suggest that you use ONLY Aisin + Volvo green gasket and nothing else.
You want to use what is known to be the best, this way, if it leaks later, you know it is not the WP or the gasket.
