The back flange is basically the same as the front. Try soaking it with penetrating oil around the join over night and then tapping the sides with a cold chisel at a forward angle to see if it will help to come loose.

If the rubber center bearing surround is good and not split you are a lucky person and sounds like it is good for another round.

No splits, I'll consider myself lucky for that! Im just going to rebuild the front joint as it stands, if the clicking persists I'll tear it back down, it really wasn't that difficult to get to this point. I'm coating the front flange in anti-seize though.

As annoying as this first gen AWD is, it works, I took it down a muddy road and felt the rear push me out, I probably would have just been spinning tires on a FWD.

The main complaint I have read about with the first gen AWD system is a slight delay before it kicks in when needed. Other than that it works ok.

Getting the joint apart wasn't easy. I don't see how you could do it without being destructive. There is a snap ring behind the backing plate of the assembly that retains the joint on the shaft. The backing plate is thin metal, I was able to wedge a small pick and a screwdriver through the bolt holes to pop it off. A couple of whacks with a rubber mallet should separate the outer race of the CV from the boot, and then the race can be removed. The center of the CV joint sits tightly on splines on the driveshaft, I used a 3" 2 jaw puller from harbor freight to pull it off the shaft after removing the bearing balls. The boot should slide off the shaft easily once the oetiker clamp is pried off.

It’s a viscous coupling, so power is always sent back to the rear, and there’s no delay whatsoever. That’s first gen Haldex you’re thinking of. The downside of this system is horrible fuel economy

Be careful which shaft you get, there’s 3 variants - early ‘98, late ‘98 and ‘99, and ‘00. If the front joint won’t pop, there’s a pair of holes on the backside of the angle gear flange that you can put an Allen key in and pry to pop it. Mine just came right out. It’s best to take the whole shaft out of the car in one go

Sounds like the shaft is already out of the car and disassembled

The bolts that came with the kit I bought are longer than the original and stick out of the back of the angle gear flange. I didn't want to run into a problem down the road where the exposed thread rusted and made it difficult to get these Allen head bolts out, so I reused the original bolts, that I had kept in their original placement relative to a mark I made on the flange.

My bolts were clean, and the Allen socket heads were clear, but yours may be crusty and not worth re-using.

I definitely recommend putting the car up with jackstands on all four corners so all wheels spin free so you can put the transmission in neutral to spin the shaft to whatever position you need, and then put it in park with the e-brake on when you need to put any torque on it.

A bit ratchet with a 6mm Allen 1/4 bit will make removing/replacing the bolts after they're broken free a lot easier. Harbor Freight sells one as a "ratcheting right angle screwdriver" for $3 but it doesn't come with any Allen bits.

Dab them up with antiseize and they will be fine. Originally these were used to balance the shaft but we have seen enough of them running unbalanced with no problems that probably is overkill

Volvo specs a bunch of colour coded bolts for balance but I’m pretty sure they aren’t available any more

Never had an issue. I have only ever seen 2 different lengths and never seen one yet with different length bolts in the same flange. I have re-used all of mine and have a whole bunch more from pulling AWD stuff out of junkyards! :D

The most important thing to do is to clean out the hex heads. I use a pick to get it clean.
